I have to make 2 sets of frames from 3/4" thick x 6" wide x 36" (and another set 48") hot-rolled plate. A few questions.
1) The plate had some surface rust. I applied Naval Jelly as a test. Ate the rust farily well, but left very small pits in the scale on the steel. I am planning on sandblasting this when done, should I worry about these small pits? The other option is to find a steel distributor that keeps this kind of stuff indoors and buy more steel.
2) I am a hobbiest. What is the best way to remove the scale off of one of the pieces so i can do a clean layout? I do not have a tank long enough to dip in. I need to keep as close to 3/4" as possible so surface grinding is not an option (besides very expensive). Can pool acid be used? any ideas??
3) I need to machine each pair of frames together. I will bolt them at various points and lay on some parallels while machining. I need to mill two edges to have a square to locate everything from. One set is 36" long, the other is 48" long. My Bridgeport has the 48" table. So, what is the best way to square this on the table such that i can reposition it without seeing a machining seam between cuts. It was suggested to use dowell pins in the table, but they are slightly oversize and hard to get in. I thought of angles plates, etc. You guys are experts, what do u recommend?
4) I need to machine the two sides of the frames together (i.e. bolting the plates together so it is 1.5" thick). Essentially I will use a shaper to form the outer contours, before locating/drilling about 50 holes and milling out some critical sections including some tricky curves. Do I need to worry about metal burrs from the drilling embeddeding between the plates? Should I use dowell pins to reposition if they should be separated to clean this?
5) It was suggested that I use a 1/2" end mill x 2" long to do all of the machining. Cobalt? Carbide? What speeds for each type of cutter.
Sorry for all of the questions but I have never tackled machining steel such that I have to reposition it several times during machining (rather than leaving in one place for all operations on the side). - Mike
